Introduction

This case study explores a significant challenge faced by our team when repeated failures plagued our electronic data processing unit (EDPU). Through diligent analysis and a recommendation for a comprehensive redesign of the printed circuit board (PCB) layout, we overcame the issue—ensuring the system’s reliability and longevity. In the fast-paced world of electronics, ensuring the reliability and stability of data processing units is of utmost importance.

The electronic data processing unit had been experiencing persistent failures during testing. Whatever action was taken to overcome the issue was yielding no results, as the moment test chamber temperature increased, the EDPU would stop functioning. The team reached an impasse. The reliability and performance were compromised, and it was crucial to identify and address the root cause of these failures. The customer requested our assistance, and our team began analyzing the problem, reviewing every aspect of how thermal management of the PCB was carried out.

We used an infrared thermal camera to observe heat dissipation across the board and identify whether an increase in thermal control was required. However, what we discovered at that moment was something entirely unexpected—something no one had previously considered.

Through thorough analysis and diagnostic testing, we identified that the root of the problem lay in the IC converter, a critical component of the EDPU. IC converters are electrical devices that convert voltage from alternating current (AC) to direct current (DC), enabling functions such as detecting amplitude-modulated radio signals and supplying polarized voltage. These components typically have a limited current overload capacity, which, if not managed properly, leads to severe performance issues.

In this case, the IC converter was not receiving adequate power due to improper selection and placement of the power supply system. Furthermore, during temperature variations, the converter was overheating, causing premature failures. It became evident that the improper power supply design and IC converter placement were the root causes.
